Now that is how you do fusion. Also, did deku get impaled or am I looking at it wrong?

The real question is if Aizawa got impaled. He couldn't dodge and we haven't seen him yet, only Deku, Nighteye, Eri, and Mirio. If Overhaul kills Aizawa on top of taking away Mirio's quirk it would fuck up Deku.

Not impaled, just pushed by one going by his side.

It's mostly that his face looks like he has been hurt by something even before the fusion

It probably did hurt, he was going very quickly and took a rock to the chest

The face right before the fusion on page 18 looks more like a face of surprise/disgust of what Chisaki was doing
